Well I finally had some time to check my rear. Good news, nothing wrong with it . I guess I was just being paranoid(a little noise dosn't always mean there's a problem I guess). I took the opportunity to upgrade my whole car to synthetic and I'm very happy with it. Shifts seems to be smoother, my oil pressure a little higher, and my rear is a little quieter. Finally somthing good. Dave.

IMO: You will never get the gears to mesh correctly unless the pinion depth is right before setting backlash. Are you using a universal depth guage or one specifically made for a 7.625 rear-end? I have had less than adequate results from the universal designs. Also, I didn't see whether you have an M6 or A4 tranny. I would suggest using a solid pinion spacer if M6, I even used a solid spacer on my car and it's an A4. A very hard shifting A4 but it will still not place as much stress on the spacer as an M6. Even if you have a mesh pattern centered in the ring gear, your pinion pattern may point to a 'too-shallow' pinion depth if the patern is toward the pinion gear heel {and vise-versa}. Again, the pinion depth is the most important 'first setting' then the backlash is a no-brainer. I have been able to get several gear noise levels to a very acceptable level regardless of the helical angle, but always by being very picky about pinion depth. I have Strange 3.73's {which I have seen posted many times as being 'noisey'} in my car now that run just as quiet as the stock gears did, but that took several assembly / dis-assembly's and shim combos. BTW: You are aware that when torquing the pinion nut, if you get the preload too tight, you'll need to start over with a new pinion spacer since reducing the torque on the pinion nut to acheive the correct preload will render the funtion of the spacer useless. I imagine you already know all this but I just got off work {night shift} and have nothing better to do this morning than to talk about my favorite topic - 'F-body's. Have fun!
